Why the steel industry needs SOPs most urgently

The steel industry has one of the highest average ages of any industrial sector. A blast furnace master with 40 years of experience knows instinctively when the slag has the right consistency, how to adjust blast volume when ore quality shifts, and which moves are decisive during a nozzle change. When they retire, those decision rules are irretrievably lost.

At the same time, steel plants are among the most dangerous workplaces. Molten metal above 1,600 °C, high voltage, rotating mills, pressure systems, and crane systems — any deviation from the correct work instruction can be fatal.

LOTO in the steel industry

LOTO procedures (lockout-tagout) are the most common safety-critical SOPs in steel plants — and often the most poorly documented. Complex installations with multiple energy sources (electrical, pneumatic, hydraulic) require precise, visually clear step-by-step instructions right at the panel. Green steel: hundreds of new processes with no documentation

Switching from blast furnace to direct reduction (DRI) and electric arc furnace (EAF) generates hundreds of new processes: DRI plant operation, EAF heat control, hydrogen handling, new flue-gas cleaning methods, and changed quality checks. Documentation has to happen alongside construction — during a severe skills shortage.

Shift work: one standard for every shift

Steel plants run around the clock in three or four shifts. Without binding visual standards, every shift develops its own workarounds — the morning shift changes rolls differently from the night shift. That leads to quality variation and safety gaps.
